When you say you're running the speakers "through the four returns" do you mean you have a power snake with speaker level wire built in and you are using the powered outs on the XR1220? Or do you mean that you are using the line-level outputs on the 1220 and going through TRS/XLR returns on the snak...

I'm not familiar with this particular model, but for many years Peavey used industrial velcro to hold the grills on. The logo is early-mid 90's, I do believe. I'd be doubtful that you'd find a direct replacement all these years later.

If you can get to the wires inside the cabinet, tap the battery terminals directly to the horn leads. If it sounds off that way, then the crossover is bad. I would never test a horn Driver with a 9 volt battery and would be cautious testing a horn directly with a 1.5 volt battery I've done it about...

IMHO, you're going about it backwards. The method you're using is preferred in the studio due to it's minimizing the signal to noise ratio but it isn't my preferred method for live sound. Here's a video for you:
